Were you using the -subdivide command with an argument greater than 240 with the new HLBSP? Although that works in box room test maps, the functionality doesn't work AT ALL in normal map application and gives a bad surface extents error.

Post a small mapfile with that block here and I/we will correct it.
on compex blocks sometimes the "carve stamp" method works: move the small error causing object into a solid block and carve the block with it. -> you have a "hole stamp block" then move a new small solid block into the hollowed "stamp block" and use hollow on the "stamp block" you now have ... 1. VHE crashed or 2. a 1:1 copy of the error-block still causing the error or 3. an copy of the error-block with the same shape BUT without the error.

I find it necessary to sometimes delete the brush with the back extents and then redo it.
