Anyone know why my brushes are being broken up this much?

Are you making sure you don't have brushes with multiple faces touching other brush's faces? I know it's a simple thing, but neat brush work goes a long way..

Does your geometry look something like this?

( I just happen to be mapping and thought I should help ^_^b )

That center rail brush on the ceiling could be a func_wall or even floating 1 unit away from the ceiling brush.

That's perfectly normal, CSG splits all of the faces into 240*texture scale faces (so if you increase the texture scale the splits will be further apart which will result in lower wpoly).
